1. I use a Hole Saw drill bit to cut holes in Plexi and metal.. You just need to go slow on the plexi or you can burn it and if you press to hard you will crack it.

2. If you're using XP you can just move the drives to the new PC and perform a repair install.

3. If you're not overclocking or anything then the stock PSU that comes with a retail A64 CPU is just fine. That's what I've been using on mine.

In some cases you might even be lucky, and not even have to repair install. Usually, when I move an HDD from one AMD system to another, it boots fine. But from intel to AMD and vice-versa, you might not be so lucky. One suggestion is uninstall most or all of your drivers and use Driver Cleaner, then disable all of the unneded devices. And... it would be safer to do this in Safe Mode. But if it doesn't boot, then repair install should do the trick. But nevertheless, backup your files before hand, just in case.

You can get away without a repair install if it's the same chipset or if going from one nForce chipset to another. You'll still need to install all your drivers after booting on the new mobo and the first driver you should install should be the chipset drivers.

My 2 cents, but TWO fans on the side of the case seems like overkill.

By Tidy up to you mean hide them? If so, then get some PET sleeving or plastic cable/hose sleeving and just wrap the wires. If you're waiting to remove tips or anything of that nature then yo've got some soldering and other stuff ahead of you..
